The cheapest protection is often the tightest fit. Right-sized packaging reduces void fill, lowers dimensional weight (carriers bill by the greater of actual or dimensional weight), and limits in-box movement. Measure the product, add only the clearance needed for the cushion, and pick the smallest format that still passes a drop test. Custom e-commerce packaging lets you specify exact dimensions rather than forcing your SKU into a stock size.
A bag is only as strong as its seal. For poly mailers, use a permanent self-adhesive closure with a tamper-evident strip; for cartons, a properly taped or glued seam rated for stack load. Test the seal by lifting a packed box by the tape and by drop-testing on each face, edge, and corner from a realistic height (commonly 0.8–1.2 m for parcel handling). A seam that opens in the test will open in the network.
When the format alone is not enough, add targeted cushion: air-inflatable bags for electronics, corrugated inserts to brace items, or molded pulp for fragile shapes. The aim is to stop movement and absorb corner drops, not to bury the product in filler. Over-padding raises dimensional weight and frustrates unboxing; under-padding invites breakage. Validate the balance with a real drop test using your actual product.
E-commerce is where sustainable choices are most visible to customers. Options include recyclable corrugated cartons, kraft paper mailers, and curbside-recyclable poly mailers, plus right-sizing that cuts material and freight emissions. Paper-based e-commerce formats – cardboard mailers, color cartons, corrugated cartons – pair presentation with recyclability, while plastic formats win on weight and moisture resistance. Choose by the product's risk profile, then make the eco claim honest.
Never mass-produce untested packaging. Sample the format, pack your real product, and run drop and stack tests that mimic the worst handling you expect. Check that printed barcodes scan after transit, that the sealed closure holds, and that the cushion does its job. Capture photos and keep the approved sample as the production reference. Testing and optimization services can formalize this step so every batch matches the approved spec.
Use mailers for soft, non-fragile items and cartons for anything that can break or needs stacking. Hybrids – a carton with internal bracing – cover most fragile SKUs.

If you use pick-and-pack automation, the pack must feed reliably: consistent dimensions, scannable surfaces, and closures a machine can handle. Custom sizes help, but only if they fit your equipment. Confirm compatibility with your 3PL before locking a format.
Take a 500 g item in a 200 g carton (700 g, 2 L) versus a 30 g mailer (530 g, 1.2 L).
